<p>Based on the success of the <a href="http://www.zenair801.info/" target="_blank"><b>STOL CH 801-HD</b></a> as a commercial spray plane (a.k.a. the <strong><a href="http://www.zenair801.info/the-ch-8000.html">CH-8000</a></strong>), Zenair has quietly been working on an even larger and more capable STOL aircraft than the currently available HD model. Among other modifications, this new <a href="http://www.zenair801.info/ch-801-ex.html" target="_blank"><b>CH 801-EX</b></a> has 4 feet of additional wing span, a larger tail, a sturdier cabin frame and a beefier landing gear - all for an increased design gross weight of up to 2,700 lbs.</p>
<p> </p>
<p>The new design is a “Special Project” being assembled together with a US-based builder and will feature dozens of top-of-the-line accessories and custom-features; it is not intended to replace the <a href="http://www.zenair801.info/" target="_blank"><b>CH 801-HD</b></a>. No "upgrade" kit or instructions are planned to convert the smaller and lighter original or HD models into this larger “Super STOL”, but the new CH 801-EX should soon be a new option for builders/pilots wanting a larger 4-seat aircraft with more power and additional weight-carrying capability.</p>

<p><span>The first North American <a href="http://www.zenair801.info/ch-801-ex.html" target="_blank"><b>STOL CH 801-EX</b></a> will be finished later this Spring, in time to tour this year's major summer fly-ins including AirVenture in Oshkosh, WI.</span></p>

The Jabiru-powered Cruzer flew most of the day as Nick Heintz took potential builders up for demo flights. <p>Friday was a <a href="http://www.zenithair.com/workshop.htm" target="_blank">rudder workshop</a> day for us at Zenair (as well as at <a href="http://www.zenithair.com/events.htm#workshop" target="_blank">Zenith Aircraft Co</a>.) so Lon left his helpers to work on the wings while he joined the rudder group to assemble his rudder…</p>

<p>The rudder workshop is highly recommended for anyone considering a kit-building project. It allows you to be guided in the assembly process of your first real aircraft component, taking the stress out of drilling the first holes, using tin snips on aluminum for the first time and setting your first rivets. Traditional workshops are spread over two days; Zenair also offers one-day intensives!</p>

<p>By Mid-afternoon on Friday, all projects were wrapping up. The rudders were completed and the main wings of the STOL CH 750 were ready for final riveting; it was time for loading up the trailer…</p>

<p>The standard 49% kit easily fits in a full-size van; the spars and fuselage longerons are the longest pieces. Most large skins can be rolled-up for transportation. A trailer is best if you plan to take home assembled wings or an advanced (partially assembled) airframe. Fragile (scratch sensitive) parts include the windshield and bubble doors (standard in the CH 750 kit). Among the virtually indestructible parts is the main landing gear spring.</p>

<p>With the tank in position, Barry checks that the hole in the bottom wing skin (for quick-drain) is properly lined up with the now well-padded tank. A little filing with a half-round file ensures that the clearance is even all around.</p>

<p>Meanwhile, Lon and Val (a pharmacist and a psychiatric nurse), continue working on the second wing. They first install all the nose ribs with the previously-prepared leading-edge slat brackets, then they build-up the rear wing spar with the required doublers. Progress is impressive!</p>

<p>With the wing skeleton ready, they quickly move on to the skins. Three sizes of drill bits have been used throughout the assembly work thus far (#20, 30 and 40). By having enough drills available, there is no need to switch-out the drill bits when going from one size to the other – another advantage of starting a kit project at the factory…</p>

<p>As with the first wing, the flaperon horns are installed, then the wing-root section. Lessons learned along the way: how to drill out and replace a rivet; how to take-out a kink from an aluminum skin… :o/</p>

<p>With the fuel tank now in place, Barry positions a reinforcement bracket on the lower wing, next to the strut attachment point. Using information from the photo-assembly guide as well as from the drawings, the parts and their location are easily identifiable. Here (below), Barry uses a <a href="http://www.aircraftspruce.com/catalog/topages/holeduplicators.php" target="_blank">hole-finding tool</a> for the first time.</p>

<p>Val confided today that this <a href="http://www.zenair.com/workshops--aircraft-completion-programs.html" target="_blank">“kick-start” program</a> was one of the main reasons he chose to build the STOL CH 750. “I knew that to get started on our kitplane project, we would greatly benefit from a program like this; no other metal kit manufacturer offered a workshop experience like this, so we went with the CH 750 (which we liked anyways)”! With one day left, the trio now plans to finish the second wing, build the rudder, and load-up the entire airframe kit for the trip home…</p>

<p>Wrapping the leading edge skin around the wing-root area required a bit more finesse as the area cannot easily be strapped down. This is one task where the extra hands were really welcome; not just speeding things up but making the job a breeze, whereas doing this alone would be much more challenging…</p>

<p>Next came the wing tip area: Positioning the new one-piece fiberglass Hoerner tips. The finished part just slides right into place; the pilot-holes in the pre-drilled skins again make it really easy to just drill and cleco into place.</p>

Matt Heintz started the week with a presentation on building tolerances: General standards to respect while assembling any Zenair design (these are further described in the “<a href="http://www.zenithair.com/pdf-doc/zenair%20construction%20standards%20draft%201-07.pdf" target="_blank">Construction Standards</a>” booklet which accompanies every Zenith Aircraft kit). Nick followed with an inventory check and a familiarization tour of parts and tools.</p>

The ribs for both wings were prepared, in anticipation of working on wing number two before the end of the week.</p>

<p>On Tuesday morning, installing the doubler on the rear spar was next, followed by the standard main spar extension.</p>
<p><a target="_self" href="http://storage.ning.com/topology/rest/1.0/file/get/2231348650?profile=original"><img width="700" class="align-full" src="http://storage.ning.com/topology/rest/1.0/file/get/2231348650?profile=RESIZE_1024x1024" width="700"/></a>Next came the bottom wing skins and nose skin. “L” angle stiffeners were cut to size and easily positioned using the pre-drilled skins. Pilot holes in the skins eliminate the need for much measuring and make for quick and easy drilling.</p>
<p><a target="_self" href="http://storage.ning.com/topology/rest/1.0/file/get/2231348917?profile=original"><img width="700" class="align-full" src="http://storage.ning.com/topology/rest/1.0/file/get/2231348917?profile=RESIZE_1024x1024" width="700"/></a>With the trailing edge installed, the wing was flipped over on Tuesday afternoon and the flaperon brackets were installed. These CNC-cut parts are pre-drilled and ready to cleco in place after the protective paper is removed from the parts.</p>
<p><a target="_self" href="http://storage.ning.com/topology/rest/1.0/file/get/2231348995?profile=original"><img width="700" class="align-full" src="http://storage.ning.com/topology/rest/1.0/file/get/2231348995?profile=RESIZE_1024x1024" width="700"/></a>Soon thereafter, the top skin was positioned and straps were used to pull the nose skin in place. Using the factory-drilled pilot holes makes joining the various parts straight-forward and easy; we cleco everything together first before dismantling again to deburr and apply zinc chromate (optional).</p>

Opening-up all the holes to full size (#30 drill bit for A4 rivets) is a simple process with an air drill, leaving very few burrs to remove before riveting can begin.</p>

Lead by co-owners of <a style="font-weight: bold;" href="http://www.flyboys.it/">The Flyboys</a> (Zenair representatives from Northern Italy), they arrived after having just graduated a new pilot from their Zodiac-equipped flight school in record time (15 days from first lesson to license). The Flyboys plan to open a second flight school just outside Venice before the end of the year...</font></p>

Many took the long walk out there not to look at Viktor's tent, but at the many VGs he has placed all over his airframe. We saw VGs on many more Zenairs at this show (i.e. look closely at the Italian XL above...)<br/></font></p>

<font size="2">Planning for this event is significant as it includes a number of programs within the tour: a youth program, an instructor program, a concurrent competition, etc. A large truck follows the group with trunks belonging to each crew - including tents, sleeping bags, etc. Another truck hauls the portable toilets and showers, yet another is a mobile mechanic’s shop with everything needed to fix a flat tire or to completely rebuild a Rotax. Then there are the caterer’s vans… A helicopter follows for emergencies and two DGAC (FAA) air traffic controllers fly along to take over local control towers while the tour arrives/leaves (landing all those planes quickly and smoothly would be overwhelming for some of these quiet little airports along the way: a 2-hour+ process at a steady 1 landing per minute… and it is not steady!</font><br/>

The Zenair CH 640 is the only all-metal low-wing 4-seat kit-plane currently allowed for use as a commercial trainer and as a tow-plane in France.</font> <br/>

The “CLUB” model (white & green, above) is equipped with a Lycoming 180 HP O-360; the “PERFORMANCE” model (burgundy and silver, below) is powered by a fuel-injected 200 HP Lycoming.</span><br/>

This aircraft is equipped with an IFR capable panel and custom seats which were a great hit with everyone who sat in the plane (forward sliding front seats and tilting backrests – just like a car)!</span><br/>

For inquiring minds, this is serial number 0047! (Over 5000 serial numbers have been issued since then for authentic “Zenair” units – the number of unauthorized copies and derivatives are unknown).</span><br/>

A brand new Builder-Assistance center not just for ultralights (CH 650E or CH 701), but also one for four-seat aircraft like the CH 640 that are ideally suited for aeroclubs and flying schools. The CH 640 is a “CNSK-approved” kit by French authorities which allows the aircraft to be used for flight training and towing (when maintained by a certified mechanic). Flight instructors and club members stopped by to see and to sit in the two CH 640 on display throughout the show, eager for a demo flight – and maybe more!</span><br/>

The meals were prepared by Luc Dierckx, left (also a CH 701 builder/pilot), and served in GRIMM’s well-equipped clubhouse. And, yes, a lot of corks were popped!</span><br/>

Above is Hans Ossterhof’s beautiful CH 601 XL. Hans just recently completed the unique (and significant!) upgrade package required by the Dutch. It is a unique combination of elements from the German, UK and American upgrades that no one truly understands, but “at least it allows us to fly” says Hans. He already has over <span style="font-size: 10pt; line-height: 115%; font-family: "Arial","sans-serif";">40 hours on the aircraft since the upgrade…</span><br/>

This CH 601 UL was flown in from Belgium by Dominique dutordoir and his wife. Dominique was too hot under<br/>
the bubble one too-many times and opted for a permanent solution. He etched and painted the Plexiglas dome on the exterior and padded the interior with foam insulation. This gives the plane a unique look. Yes, he lost some visibility, <span style="font-size: 10pt; line-height: 115%; font-family: "Arial","sans-serif";">but he no longer needs to wear a cap…<br/><br/></span>

The event took place last weekend in spite of precarious weather and volcanic ash that kept airline traffic grounded over most of the country. Many light planes still flew in to AeroSport in Iguadala/Barcelona, including a dozen Zodiac models (CH 601 HD, HDS, XL and a CH 640). Both Zenair representatives for Spain had a display and were on hand to answer questions; demand is high within the XL community here for assistance with installation of the upgrades (most owners did not assemble their own planes). While the general economic situation is Spain is dire, there is much interest for the new STOL CH 750. Discussions are underway for a Zenair-type Fly-in in Spain later this summer.
